When the Wire Mesh Arrives Wrong — And You Have 48 Hours to Fix It

It started with a phone call at 3:17 PM on a Thursday.

Not a big deal, I thought. Standard client, standard order — MCNichols wire mesh, 36-inch rolls, galvanized. I'd processed that same spec a dozen times before.

Then the client said: "We need it by Monday morning."

That was 48 hours. Normal turnaround for a custom cut-to-size order? Five business days. Maybe seven if the warehouse is backed up.

This is not a story about a heroic save. This is a story about why we shouldn't need heroic saves in the first place — and what happens when you do.

The surface problem: Speed is expensive

Most people — most clients, most stakeholders — think the problem is simple. "We need it faster. Pay for rush. Done."

And sure, that can work. In my role coordinating rush orders for industrial clients, I've processed 200+ rush jobs in the last two years. I've seen the $800 extra in courier fees, the 2 AM truck arrivals, the vendor who quoted a 400% markup for 24-hour turnaround because he knew I had no other option.

The obvious problem is cost. But that's not the real problem.

The deeper problem: Rush orders hide bad process

Here's what I didn't fully understand until a vendor failure in March 2023 changed how I think about urgency.

And when that assumption broke, urgency became someone else's problem.

Why does this matter? Because if you keep treating rush orders as normal, you're not solving the real issue. You're just building a more expensive process around a broken one.

The cost of normalizing urgency

I'm not a logistics expert. I can't speak to carrier optimization or supply-chain modeling. What I can tell you from a procurement perspective is what happens when urgency becomes the default.

In Q3 2024, we analyzed 47 rush orders. The average markup from standard pricing? 62%. The average error rate? 11% — roughly double our standard order error rate. Why? Because rushed work skips checks. The person packing the order doesn't double-check the gauge. The invoice doesn't get reviewed. The paperwork doesn't match.

(The client realized at 4 PM on a Friday that the watch glass they ordered for a sight port was the wrong diameter. Glass doctor isn't my expertise, and I told them so. We found a local glass shop that could cut to spec. Cost extra, but saved the shutdown.)

So when a rush is unavoidable, here's what I've found works — based on the data from those 47 rush orders plus another 60+ since:

  • Get the spec in writing, then read it out loud. On a call, I'll say: "So I'm hearing 36 inches by 72 inches, 1-inch by 1-inch wire mesh, 14-gauge, galvanized after welding. Is that correct?" If the client hesitates, that's the moment to stop and verify.
  • Build a 24-hour buffer into any deadline. If you say you need it Monday, I'm planning for Sunday. If I can deliver Saturday, great. But I'm never promising the exact deadline without a cushion.
